How Variable Climate Conditions Affect Cooling Tower Fill Selection

When a cooling tower operates in a stable climate, fill selection can be relatively straightforward. But projects exposed to large seasonal or daily changes need a little more thought.

From our experience, the fill should not be selected separately from the environment in which the tower will operate.

The Same Tower Can Face Very Different Air Conditions

A cooling tower operating in a hot and dry region does not experience the same inlet air conditions as one installed in a hot and humid coastal area.

Seasonal temperature changes can also alter the cooling conditions significantly. For wet cooling towers, the entering-air wet-bulb temperature is a particularly important design condition because it strongly affects the achievable cooling approach.

This is why a fill specification that worked well in one location should not automatically be copied to another project without reviewing the operating environment.

Why Fill Configuration Still Matters

The ambient climate does not replace the importance of fill geometry. The fill still needs to provide the required water-air contact while working with the tower's airflow and water distribution system.

For large projects exposed to changing weather conditions, we may supply 1470mm wide cooling tower fill for variable climate conditions.

The larger width can be useful when the tower layout calls for a particular fill-section configuration, but the actual dimensions still need to be confirmed against the tower.

Climate Is More Than Temperature

When discussing an outdoor cooling tower project, we normally consider several environmental factors:

  • Design wet-bulb temperature
  • Seasonal temperature changes
  • Relative humidity
  • Crosswind exposure
  • Solar and outdoor exposure
  • Potential freeze conditions

These conditions can affect the tower's overall operating environment even though they do not all affect the fill in the same way.

Sometimes a customer sends us only the cooling water temperatures and tower dimensions.

For climate-sensitive projects, we also want to know where the tower will operate.

A tower in a hot-dry inland region, a hot-humid coastal region, and a cold seasonal region may require very different operating considerations. Recent research has likewise examined cooling tower performance under hot-dry, hot-humid, cold-dry, and cold-humid ambient conditions.

We do not try to make one fill specification suitable for every climate.

Instead, we look at the tower configuration, fill dimensions, water conditions, and local operating environment together. That gives us a much more realistic basis for confirming the fill specification before production.
